Solids residence time is calculated using the US Bureau of Mines formula refined by Peray: t = (0.19 * L) / (D * N * S), where L is kiln length, D is inside diameter within the refractory lining, N is rotational speed in RPM, and S is slope (m/m). It accounts for the cascading rolling motion of granular beds down the inclined rotating cylinder.

Direct-fired rotary kilns typically operate at 8% to 15% volumetric loading. Bed loading below 7% severely degrades radiant heat absorption from combustion gases, while loading above 16% risks uncalcined material surging, incomplete core sintering, and refractory brick mechanical crushing.

Support tyres are mounted with a clearance gap over shell filler bars because the thin steel shell reaches 300°C to 400°C much faster than the thick forged tyre. As the kiln turns, the relative slip between tyre and shell is measured as creep (typically 8 to 15 mm per revolution). If the gap is too tight, the expanding shell pinches into the tyre bore, causing severe plastic necking and shell cracking.

A 60 to 100-meter carbon steel kiln shell expands 200 mm to 350 mm axially between cold installation and operating temperature (ΔL = L * α * ΔT). Support piers and hydraulic thrust roller guide mechanisms must allow controlled uphill and downhill float to distribute contact wear evenly across roller and tyre faces without inducing axial scuffing.

When an operating kiln trips while loaded, hot material (1000°C+) settles in the bottom quadrant of the shell while the top half cools against ambient air. The hotter bottom expands longitudinally while the cooler top contracts, bending the shell into an upward arch (thermal bowing or "banana"). Kilns must be kept on auxiliary barring drive rotation during shutdowns to cool uniformly.
